I am testing this now.  I think your suggested value for SIZELIMIT1 on
bootable CDs is still way too large.  My rule of thumb is to take the
maximum CD size, subtract the standard system size, and take the greatest
multiple of 2048 which is less than the difference.  For i386:

$ dc
639631360 109613472 - p
530017888
2048 / 2048 * p
530016256

So I am using SIZELIMIT1=530016256 for the daily test builds:
